Why gas condenses in old oil flues โ€” the temperature explanation

Oil-fired boilers produce hot, dry flue gas. Exhaust temperatures at the boiler flue collar typically run 400–600°F. Even after climbing 20–30 feet through a masonry chimney, the exhaust exits the top well above the dewpoint of any condensable component. Oil chimneys stay dry.

Gas produces cooler and wetter exhaust. Flue-gas temperature at an atmospheric gas boiler's flue collar is 300–400°F, dropping fast as it rises. Natural gas combustion also produces more water vapor per BTU than oil — natural gas (methane) is roughly CH4 + 2O2 → CO2 + 2H2O, so every combusted methane molecule produces two water molecules.

Combine cooler exhaust with higher water vapor and you get condensation inside the flue. That condensate is acidic (see the materials guide) — a mixture of carbonic acid from CO2, sulfuric acid from the mercaptan odorant, and nitric acid from combustion NOx. Acidic condensate on unlined masonry destroys mortar joints and clay tile from the inside. Left running for a few years, an unlined old oil flue converted to gas develops leaks, structural weakness, and eventually catastrophic failure at the smoke chamber or where the flue meets adjacent living-space walls.

The National Grid / PSEG conversion process โ€” where the liner fits in

Long Island homeowners typically convert oil-to-gas as part of a National Grid or PSEG utility program. The process:

  1. Utility (National Grid or PSEG) runs the gas service line to the house, sets or upgrades the meter, and inspects the meter set.
  2. Licensed plumber installs the new gas boiler, connects it to the gas line, and connects the vent connector to the chimney.
  3. Licensed chimney contractor installs the properly-sized 316L stainless liner in the existing masonry chimney.
  4. Municipal inspector verifies the whole install meets code before issuing the permit closeout.

The utility does not handle the chimney. The plumber does not typically install the chimney liner. The chimney work is a separate scope handled by a licensed chimney contractor.

Why capping the flue instead of relining doesn't work

One shortcut that surfaces on oil-to-gas conversion jobs: the new atmospheric gas boiler is much smaller than the old oil unit, and the existing flue is dramatically oversized. Instead of installing a properly-sized stainless liner, the flue gets capped at the base to reduce the effective cross-section for the new appliance.

This install path has three physical problems:

The correct path on any oil-to-gas conversion where the new boiler's flue collar is smaller than the existing flue is to drop a 316L stainless liner sized to the new appliance, insulate the annular space, and terminate correctly at both ends. That's a code-compliant install that will work for the life of the boiler.

Cast-iron vs modern gas boilers โ€” how sizing changes

Old cast-iron oil boilers were built for durability and inefficiency in roughly equal measure — 82% AFUE was considered good, and BTU input ratings tended to be generous. A typical 3-bedroom Long Island house with a cast-iron oil boiler ran 175,000–250,000 BTU input.

Modern atmospheric gas boilers, in the same house, are usually 80,000–120,000 BTU input. Half the fuel consumption for the same heat output. Some of that is efficiency (modern gas boilers hit 84–87% AFUE); most of it is that the old cast-iron boiler was oversized to begin with.

That halving of BTU input means the chimney is now roughly twice as oversized as it needs to be. What install day actually looks like
